Two stencils, same artwork, same paint, same wall. One came out with a clean edge you could frame. The other lifted in the middle of the spray and left a smeared mess down one side. The only thing different between them was the number printed on the material, and most people buying mylar never even look at that number.
It is a thickness, and it is the difference between a stencil that works and one that fights you the whole time. By the end of this you will know exactly which one to buy for the job in front of you. First, the number itself, because almost everyone reads it wrong.
What a mil actually is
A mil is one thousandth of an inch. That is it. Not a millimeter, which trips up half the people who order online and expect something ten times thicker. 4-mil is 0.004 inches. 10-mil is 0.010 inches. Hold a sheet of standard printer paper and you are holding about 4-mil. Hold a credit card and you are at roughly 30-mil, three times thicker than the heaviest stencil sheet most people ever cut.
So the whole range we are talking about is paper-thin to a little stiffer than a cereal box. Small numbers. The reason they matter so much is that thickness controls two things that pull against each other: how well the material lays down flat, and how well it holds up to abuse. You cannot max out both. Every sheet you buy is a trade between those two, and the rest of this is about which side of that trade you want for your work.
4-mil: thin, flexible, lays flat
4-mil is the thin one. It bends without a fight, drapes over a curved or uneven surface, and presses down tight against the wall so paint cannot crawl underneath the edge. That tight contact is what gives you a sharp line. It also takes fine detail well, which is why it is the go-to for laser-cut single-layer halftone work where you have a field of small dots and thin bridges holding the whole thing together. Thin material lets the laser carve crisp little shapes without the bulk getting in the way.
Here is the catch, and it is a real one. The same flex that lets it lay flat also lets it lift. Spray pressure and a loaded wet edge can peel a thin sheet up off the surface mid-pass, and once an edge floats even a hair, paint runs under it. You line it up, spray it, and peel it back to paint bleeding and overspray where the sheet rose up. So 4-mil rewards a careful hand. Tape it down, weight the middle, keep your can moving and your pressure even. Do that and it gives you the finest line of the three. Get sloppy and it punishes you faster than anything else on this list.
And 4-mil has a second weakness that does not show up until later, which is the one that decides whether it is right for a job at all.
7-mil: the middle, and the one most people should start with
That second weakness is reuse. Thin sheets wear out. The bridges between dots stretch and tear, the edges soften with paint buildup, and after a handful of pulls a 4-mil sheet is done. Which brings us to the middle of the range.
7-mil is the standard for a reason. It is sturdy enough to keep its shape, thin enough to still press down reasonably flat, and it is the thickness most people mean when they talk about hand-cutting a stencil with a knife. Drag a blade through 4-mil and it wants to wander and tear on you. Drag it through 10-mil and you are pushing hard, going over every line twice, and wearing out your wrist. 7-mil sits in the sweet spot where the blade tracks clean in one pass and the sheet does not flop around while you work.
It survives more sprays than 4-mil, takes most detail short of the very finest halftone, and forgives a less-than-perfect tape job because it does not lift as easily. If you are buying one sheet and you do not yet know exactly what you are cutting, this is the one. It is the all-rounder, and it is hard to regret. The only time it is the wrong call is at the two extremes, and the heavy end is where most people overspend without knowing it.
10-mil: thick, stiff, built to last
10-mil is the heavy one. Stiff, holds its own shape with no support, and it shrugs off the wear that kills thinner sheets. This is the stencil you reach for when you are spraying the same image fifty or a hundred times, or when the stencil is big and a floppy sheet would be unmanageable. Stiffness is an advantage at size. A large 4-mil sheet sags and folds under its own weight. A large 10-mil sheet stays a flat board you can pick up and slap on a wall one-handed.
The cost shows up at the cutting table and in the detail. Thick material is slow and tiring to hand-cut, and on a laser it needs more power and more passes. Fine halftone dots and hairline bridges are harder to hold cleanly in a sheet this thick, so putting delicate artwork on 10-mil is usually the wrong tool. It is overkill for detail and a chore to cut. Where it earns its keep is durability and scale, full stop.
So three sheets, three different jobs. The question is how you match the sheet to the job in front of you, and that comes down to four things you already know about your own work.
The recommendation matrix
Pick based on what your job actually demands. Four questions sort it fast.
- Finest detail, single-layer halftone, laser-cut. Go 4-mil. Best line, best dot fidelity, lays flat. Just tape it down and spray with control.
- Hand-cutting with a knife. Go 7-mil. It cuts clean in one pass and holds its shape while you work. 4-mil tears under the blade, 10-mil wears you out.
- General use, you only want one sheet, not sure yet. Go 7-mil. The all-rounder. Sturdy, detailed enough, forgiving.
- High reuse or big stencils. Go 10-mil. It outlasts everything and stays flat at size. Skip it if your art is fine detail.
One more way to hold it in your head. 4-mil buys you detail and contact at the cost of durability. 10-mil buys you durability at the cost of detail and easy cutting. 7-mil splits the difference and is wrong less often than either. If you are still on the fence after reading all that, buy the 7-mil and a few sheets of 4-mil for the detail work. That covers most of what anyone throws at a stencil.
